@billy, That is pretty interesting and I can see how it would work for you. A lot of sheet metal requires bending with an inside bend radius less than 1.5 * material thickness. I think you have to be somewhere around 3 * thickness to have a neutral axis in the middle of the part.Sheet metal parts need to be made from planar faces and I think with the geometry you have the faces aren't planar on the corners which will cause them to not be converted into sheet metal. Is there a reason the square needs to be rounded? If not, you could potentially make surfaces where two points on the circle go to one on the square, which will be planar, then when you do your .

I have gone through a lot of testing to try and optimize the load times for sheet metal part. Before, I used to do the standard sheet metal extrude feature and the flange tool.
